1. Assessment & Specification
We begin by auditing the existing control system — documenting its architecture, I/O count, communications topology, and known failure modes. We then work with your engineering and operations teams to define the performance, reliability, and compliance requirements the new or upgraded system must meet.
2. Hardware Architecture & Panel Design
Our ICS engineering team selects the appropriate PLC platform, I/O modules, power supplies, and communications hardware based on your specific process requirements. We produce fully certified control panel designs, complete with wiring schematics, cable schedules, and component data sheets.
All control panels are designed and built to BS EN 61439, with appropriate IP ratings for the installation environment. We work with all major PLC manufacturers including Siemens, Allen-Bradley (Rockwell), Mitsubishi, and Omron.
3. Software Development & System Backup
Before any modifications begin on a live system, we take a full backup of the existing PLC program, HMI screens, SCADA configuration, and drive parameters. This ensures complete rollback capability if required.
New software is developed, peer-reviewed, and tested in a simulated environment before site deployment. For legacy systems where the original program is unavailable, we are experienced in reverse-engineering control logic from system documentation and observed process behaviour.
4. Installation, Commissioning & Testing
Site work is planned to minimise production disruption — typically using planned shutdown windows or phased cut-overs where the new system runs in parallel with the existing one before live transfer. Our engineers remain on-site through commissioning to resolve any integration issues.
Commissioning includes step-by-step I/O verification, loop testing, safety interlock validation, and full-scale functional testing against the agreed specification. A signed commissioning record is provided on completion.
